Hi Tom,
While calculating the finished hole size, We found the conflicts in Calculation.
We checked the Option file . In that Rectangular lead has lesser value then round ?
So, One of the value is wrong , It has to be larger.

The Lead Diameter is always the Maximum Material Condition.

The Round Lead fills up the hole and you need more room for solder flow.

The Rectangular Lead does not fill the hole so a smaller hole size is better.

However, every solder joint goal in Footprint Expert and every setting in your master Options file is User Definable. Don't use the default values, use your company standard values.
